Client Overview
A leading manufacturer specializing in cables, temperature sensors, heaters, pyrometers, and related industrial products operates in a highly customized, order-driven manufacturing environment. The business caters to diverse client requirements, resulting in hundreds of product permutations across multiple production units.


Challenges
The client’s order lifecycle began with sales orders created in SAP, followed by production order generation. While SAP supported basic production tracking, it was configured only for start and stop stages, whereas actual manufacturing involved 7–8 distinct production steps for a single product.
Key challenges included:
- Non-optimized utilization of SAP’s production module.
- Extremely high product variety with complex client-specific configurations.
- Inability to map real production stages within standard SAP workflows.
- Heavy dependence on manual coordination and operator experience.
- Limited real-time visibility into production progress and bottlenecks.

The root cause lay in the mismatch between SAP’s standard production configuration and the client’s highly variable manufacturing processes.

Solutions
Webanix designed and implemented a web-based Manufacturing Execution System (MES) tightly integrated with SAP, acting as an intelligent operational layer between planning and execution.
The solution included:
- Fetching of production orders and BOMs directly from SAP.
Real-time interaction with SAP inventory to identify material shortages at the production order level.
Dynamic, stage-wise production planning with support for unlimited steps.
Unlimited user access without increasing SAP licensing or operational costs.
- Intelligent filtering of operational data, ensuring only relevant entries were pushed back to SAP.
Additional intelligence layers calculated machine load and supervisor allocation, enabling faster and more balanced production execution. Dispatch projections versus actual dispatch were also tracked to improve delivery accuracy.
